He does not mix the plaster with sand but he does bake the moulds in a large oven at about 450 for at least 24 hours some for longer but he allows the mould to cool. Bottom pour and venting might help solve your problem. Dave pressure casts his parts, which is no solution for you.

I'm casting aluminum, lost wax in a plaster investment mold. I've had some marginally acceptable casts using this method but my last 5 casts just aren't filling the mold. I tried adding more vents but it's no help. I'm using straight plaster of paris, but that doesn't seem to be a problem since the molds are plenty strong even after the pour.
